What it is

Differential fluid (rear axle oil or final drive oil) lubricates the hypoid gears, bearings, and spider gears inside the differential, which divides engine torque between the driven wheels and allows them to rotate at different speeds during cornering. Transfer case fluid lubricates the planetary gear sets, chain or gear drive, and clutch packs inside the transfer case on four-wheel-drive and all-wheel-drive vehicles, enabling power distribution between front and rear axles. Both components operate with hypoid gear geometry — the ring gear and pinion are offset from each other, creating a sliding contact between gear teeth rather than pure rolling contact. This geometry requires extreme-pressure (EP) gear oil with sulphur-phosphorus additives capable of surviving the high contact pressures and sliding velocities at the hypoid tooth interface — API GL-5 specification is standard for most differentials. Limited-slip differentials (LSD) require additional friction modifier additives in the gear oil that allow the clutch packs to engage smoothly — standard GL-5 without these additives causes LSD chatter, a characteristic shuddering vibration during slow, tight turns that indicates the clutch packs are engaging abruptly rather than progressively.

What it does

Differential fluid provides the protective film between hypoid ring and pinion gear teeth operating under extreme contact pressures — the involute tooth contact in a rear axle differential at highway torque levels can generate contact pressures exceeding 3,000 MPa. The EP additives in GL-5 oil form a sacrificial iron sulphide layer at the contact zone that shears before the base metal, preventing microscopic welding (scuffing) and progressive tooth surface fatigue. The fluid also lubricates the differential carrier bearings, spider gears, and the axle shaft bearings in the axle housing. For limited-slip differentials, the friction modifier additives are critical to function: they control the coefficient of friction between the LSD clutch pack surfaces, allowing progressive slipping engagement rather than the binary grab-and-slip behaviour that produces chatter. Transfer case fluid serves the same lubrication function for the transfer case’s planetary gears and the chain or gear drive transferring torque to the front axle, and lubricates the shift actuators in electronically controlled transfer cases.

What goes wrong

LSD chatter during slow tight turns: The definitive symptom of incorrect or degraded limited-slip differential fluid. A rhythmic clunking or vibration from the rear of the vehicle during parking lot-speed turns indicates the LSD clutch packs are not slipping smoothly. Adding the manufacturer-specified LSD additive (friction modifier) to the gear oil, or replacing the fluid with a specification including integrated friction modifier, typically resolves chatter. Continuing to operate with chatter accelerates clutch pack wear.

Whining or howling from rear axle: A tonal noise from the differential that varies with road speed (not engine speed) indicates gear or bearing wear. High-pitched whining during acceleration often indicates ring and pinion wear or inadequate backlash clearance. A howl that changes under load (acceleration vs overrun) is typical of gear contact pattern problems. Neither condition is resolved by a fluid change alone, but a fresh fluid change confirms the noise is mechanical rather than fluid-related.

Gear oil leak from axle seals or differential cover: Axle shaft seals and the differential cover gasket are common leak points. Even small leaks cause significant long-term fluid loss as differential and transfer case service intervals are long. Inspect the underside of the vehicle for gear oil staining — differential gear oil has a distinctive sulphurous smell that makes it identifiable even in small amounts.

How to maintain it

Level 1 — Leak Inspection and Smell Identification: Inspect the differential cover and axle housing for oil staining and wetness at every underbody inspection. Gear oil has a distinctive pungent sulphurous smell — a whiff of this smell from underneath the vehicle during or after driving suggests a leak. Listen for whining or clunking from the rear of the vehicle on RWD cars that varies with road speed, which indicates differential wear requiring professional inspection.

Level 2 — Fluid Replacement Every 50,000–100,000 km: Replace differential and transfer case fluid at the manufacturer’s specified interval. The interval varies widely by manufacturer and application — some specify 50,000 km for severe use, others 100,000 km for normal use. For limited-slip differentials, always use a fluid with integrated LSD friction modifier or add the specified quantity of separate additive to standard GL-5 fluid. Drain when warm to ensure suspended wear particles drain with the fluid. Fill to the correct level at the filler plug opening.

Level 3 — Professional Service for Towing Vehicles: Vehicles used regularly for towing should have differential and transfer case fluid replaced at half the normal interval. Towing increases differential temperature significantly, accelerating fluid breakdown and increasing wear metal contamination. On four-wheel-drive vehicles, ensure front and rear differentials and the transfer case are all serviced simultaneously — each is a separate fluid compartment requiring individual draining and filling.
